A circular future: How Bogura's foundries are turning toxic waste into lifelong strength
By turning toxic foundry waste into high-tensile building blocks and replacing dirty coal furnaces with clean tech, Bogura’s micro foundries are showing that environmental sustainability and regional economic growth can thrive in a single, closed loop
Takhlimur Rahman stood in the yard of his brickworks in Sabgram-Kurshapara, staring at a mountain of dark, heavy dirt that no one wanted.
For decades, over 75 of the metal-casting foundries scattered across the light engineering hub of Bogura faced the same daily nightmare: every single melt left behind roughly 200 kilograms of toxic, stony slag.
Workshop owners spent small fortunes just to haul the dark industrial waste away, dumping it onto open fields and road shoulders.
Meanwhile, there, at ZH Star Blocks and Bricks Ltd, Takhlimur was manufacturing concrete building blocks using crushed stone imported from abroad at a steep cost of Tk140 per cubic foot.
In 2023, field officers from Gram Unnayan Karma (GUK), working under the Palli Karma-Sahayak Foundation's SMART project, asked Takhlimur a simple question: what if the waste suffocating local foundries could become the foundation of his concrete blocks?
Takhlimur took the gamble.
Using a heavy slag-crushing machine provided through PKSF, he pulverised the dense industrial waste into fine aggregate and blended it into sample uni-blocks.
When those experimental blocks were sent to the Housing and Building Research Institute (HBRI) for testing, the official result came back with a compressive strength rating of 2,105 PSI.
Rock solid waste
The discarded waste was not just usable; it was rock solid.
That single breakthrough set off a circular chain reaction across Bogura's industrial belt.
Today, Takhlimur's facility processes foundry waste into 2,50,000 eco-friendly hollow blocks, uni-blocks, and solid bricks every month.
While he initially collected slag for free, he now purchases crushed slag from Narayanganj's Pagla at just Tk2 per kilo, turning a single square foot of raw material into 30 durable uni-blocks.
Selling white uni-blocks at Tk18, red ones at Tk20, hollow blocks at Tk50, and solid bricks at Tk13, Takhlimur turned an environmental hazard into a thriving enterprise.
In doing so, he closed the loop on industrial waste: foundry byproducts are now transformed into high-tensile materials used to construct homes, roads, and heavy infrastructure.
Local casting owners like Azijar Rahman, vice president of the Bogura Foundry Owners' Association, were rescued from severe disposal costs, while environmental leaders celebrate a major victory for local soil and waterways.
As waste recycling took root, the circle of modernisation expanded into the foundries themselves, where clean technology began reshaping operational economics.
At Sarkar Metal and Engineering, founded in 2015 by Md Shihab Uddin Sarkar, iron melting was long dictated by a traditional coal-fired cupola furnace.
It was a dirty, exhausting process.
For every single tonne of metal melted, the furnace devoured 100 kilograms of coal, spewed around 550 kilograms of carbon dioxide into the air, and wasted nearly 10% of raw iron as scrap.
In 2024, supported by a Tk10 lakh loan and technical support under the SMART project, Shihab dismantled his old cupola furnace and installed a clean electric induction furnace.
The economic and environmental results inside Shihab's shop were immediate.
Coal smoke vanished, raw material scrap dropped from 10% down to half, and overall production costs fell by 20% to 30%.
Fresh opportunities
Crucially, while his coal furnace could only process basic cast iron, the new induction furnace melts steel, aluminium, copper, and brass, opening up bigger and newer commercial opportunities.
During a field visit, stepping onto Shihab's shop floor, this journalist found workers wearing safety gear in a clean environment, surrounded by a perimeter planted with over 1,200 fruit and forest trees.
Neighbouring foundry owners drop by daily to inspect his electric furnace, studying his power bills and learning how clean technology can be adapted to their own businesses.
This drive for precision and resource efficiency quickly spread to downstream engineering workshops.
In Fultola, Bogura, Abu Bakar Siddique Roni of Roni Engineering Workshops oversees 20 skilled workers using Computer Numerical Control (CNC) routers and milling machines alongside traditional lathes.
Guided by software, these tools cut metal without any human error, carving out intricate agricultural spare parts, rice mill shells, and irrigation pump dies that once had to be imported.
Every month, three to four tonnes of Roni's precision agricultural components are exported to India and Nepal, proving that local Bengali craftsmanship backed by modern technology can meet global quality standards.
Energy efficiency is also optimising resource use and protecting the broader energy grid.
At Sarkar Agro Engineering, owner Saiduzzaman Sarkar installed a 250-watt solar panel system, knocking Tk5,000 off his monthly power bill while forging over 40 types of farm machinery, including power tillers and threshers during the production season.
Giving back to the grid
Across the local BSCIC Industrial Estate, factory owners are tackling invisible electrical waste by installing Power Factor Improvement panels.
In workshops running multiple heavy motors, lathes, and welders, low power factors once caused silent current overloads that strained wiring and inflated utility bills.
Placing a compact grey panel next to the main breaker, called the PFI machine, it restores electrical efficiency, saving thousands of taka each month while reducing unnecessary loads on the national power grid.
By optimising internal electrical current flow and eliminating unseen reactive power waste, these PFI panels reduce strain on workshop wiring and lower monthly utility charges without interrupting heavy production schedules.
When aggregated, these enterprise-level efficiencies yield staggering macro-level results.
According to AKM Mahfuzur Rahman, deputy general manager of BSCIC Bogura, the district's industrial cluster -- recognised by the SME Foundation -- houses over 4,000 manufacturing units, including 700 engineering workshops, 500 farm equipment makers, and 75 foundries.
Generating an annual turnover of Tk2,000 crore and employing more than 30,000 workers, Bogura supplies 80% of Bangladesh's domestic agricultural machinery needs.
Behind the success
Behind this sweeping success is a structured institutional commitment.
Jointly funded by the World Bank and the Government of Bangladesh, PKSF's SMART project aims to bring resource-efficient, clean production to 80,000 micro-enterprises across 54 districts by 2028.
As PKSF Deputy Managing Director Md Moshiar Rahman and SMART Project Coordinator AKM Zahirul Haque emphasise, combining modern machinery, green financing, and safe working conditions elevates entire regional economies.
From Takhlimur's recycled slag blocks to Shihab's electric furnace and Roni's CNC lathes, Bogura's local artisans are proving that enterprise growth, grid efficiency, and environmental sustainability can flourish in a single, closed loop.
